I've read through your writup many times and you never mentioned the use of a boost controller, either manual or electronic, yet you say you normally boosted to 8-10psi. How is this possible with the stock WG spring set at 5-5.5 pounds?

I ask because I just finished my conversion (YAY!!) and it only boosts to 5-6 pounds (even in 5th @ WOT). I know exhaust has alot to do with boost also so I'll just say I'm running a 2.5" DP to a 2.25" midpipe, stock Y-pipe and mufflers. Could my exhaust be the cause?

It was actually a "big" paper clip, the clamp type. It just blocked the hose, probably completely. The turbo then made as much boost as the exhaust would allow.

It does sound like the exhaust is restricting your turbo. Make sure to port that wastegate before you upgrade.

2.5" piping is fine and will support a lot of power. My current exhaust is dual 2.5", though with a 3" downpipe.

Although I am curious, how did you know/determine that a paperclip applied the right amount of pressure to the hose?

EDIT: I just found out that the smallest size the N1's come in is 2.55" (65mm) so would there be anything wrong with running all 2.5"; downpipe, midpipe, y-pipe(the "in" and both "outs" would be 2.5), mufflers?

Paper clip on the wg hose?!?! Of all the things you've posted that is the closest to bush league, lol. But hey, if it works...

I'm running (everything is s4) t2 turbo (spacer between the turbo and mani) t2 i/c front mounted, 4 550's, stock na intake manifolds, 2" i/c piping, 6 port actuators, sleeves and actuator rod assemblies removed, all emmissions removed, stock ecu with an AFC neo, PLX wideband.

I'm currently debating on how I am going to upgrade my cat-back. I'm thinking either buy the RB turbo catback or build my own. If I build my ow i would go with 2.5" to the "Y" and then split to 2.25" and use 2 Apex N1 cans or something.

Paper clip on the wastegate hose.

The stock mufflers are quite restrictive. Without knowing more about your setup, I can't give anything specific.
